I find that more often than not, if the drive doesn't report a problem and you're having hard drive problems, it's a wiring fault: reseating the wires (data AND power) may help. Try different power rails, or if you're using a daisychained power rail, try switching the order of the daisychain and see if the problem moves with. Replacing the (data) wire can fix when reseating does not (assuming a broken cable); this is only listed last because it usually involves buying a new data cable and I'm cheap as hell.

Or throw the drive in another computer and see if that computer has the same problem.

If you're relying on Disk Utility to report SMART status then you'll be waiting forever. TechTool Pro, for example, offers a more in-depth SMART check that'll show every variable to indicate wether a drive is failing or not.

I actually checked his SMART, and at the time it looked fine =P
Granted if I had seen what they saw at the time, I'd have just replaced his hard drive then.
Also, I rarely, if ever, see iMac HD data or power cables go bad. I can count on one hand the number of times I have. It's almost not even worth investigating unless all other attempts at resolution fail.

I agree, typically the wires don't go bad. But they do often enough just need to be reseated.
